Short answer

A hydraulic system maintenance checklist records the condition of a machine's hydraulic circuit: fluid level and condition, breathers, filters, hoses, fittings, cylinders, pump, motor, valves and a pressure and temperature check. Operators run a quick daily check and fitters run the full list at the manufacturer's service interval. Regulation 213 of the model WHS Regulations requires competent-person maintenance following the manufacturer's recommendations.

Checked against Model WHS Regulations as at 5 December 2025 (cited within as the Work Health and Safety Regulations 2011) on by the MapTrack templates team. How we check templates

Key takeaways

  • The MapTrack hydraulic system maintenance checklist contains 25 checks across 6 sections. Sections covered: Reservoir and fluid, Filtration, Hoses, fittings and lines, Cylinders, Pump, motor and valves, Pressure, temperature and contamination.
  • A hydraulic checklist captures reservoir, fluid, filters, hoses, cylinders, pump and valve condition in one dated record.
  • Most hydraulic failures start with contaminated fluid, so condition and sampling checks matter more than part counting.
  • Catching a weeping fitting or worn hose early removes the high pressure injection and burst hazard.
  • Trending the ISO cleanliness code warns of wear long before a pump or valve fails.
  • A consistent inspection trail is evidence of a controlled plant process for ISO 55001 and WHS duties.

What is a hydraulic system maintenance checklist?

A hydraulic system maintenance checklist is a structured inspection sheet that walks a fitter or operator through every component of a hydraulic circuit, from the reservoir and fluid through the filters, hoses, cylinders, pump, motor and control valves. It records the fluid level and condition, the state of breathers and filters, hose and fitting integrity, cylinder rod and seal condition, pump and motor performance, valve operation, and the results of a pressure and temperature check. Each line is marked pass, fail or not applicable so the condition of the system is captured in one dated record rather than carried in someone memory.

Hydraulics fail in expensive and dangerous ways when they are neglected, because the failure modes build slowly and out of sight. Contaminated fluid wears pumps and valves, a weeping fitting becomes a high pressure injection hazard, and a tired seal drops pressure until the plant cannot do its work. A consistent checklist turns hydraulic care into a measurable preventive routine: it forces the contamination, leak and pressure checks that catch problems while they are cheap, and it builds the component history that drives oil change intervals and seal kit forecasting. Aligning the record with ISO 55001 and the plant maintenance duties in the Work Health and Safety Regulation keeps it auditable and defensible long after the inspection is done.

Benefits of using this hydraulic system maintenance checklist

  • Fewer breakdowns: routine fluid, filter and leak checks catch contamination and wear before a pump or valve fails on site.
  • Longer component life: clean fluid and correct levels reduce wear on the pump, motor, cylinders and control valves over their service life.
  • Safer plant: catching a weeping fitting or a damaged hose early removes the high pressure injection and burst hazards before someone is hurt.
  • Lower fluid cost: tracking contamination and condition lets you change oil on real condition rather than guesswork, saving fluid and disposal cost.
  • Complete asset history: each dated inspection builds the hydraulic record behind oil change intervals, seal forecasting and repair decisions.
  • Audit evidence: a consistent inspection trail demonstrates a controlled plant maintenance process for ISO 55001 reviews and WHS duties.

What to include in a hydraulic system maintenance checklist

This hydraulic system maintenance checklist covers 10 key areas:

  • Asset details: machine name, ID or serial, hour meter reading, site and inspection date
  • Reservoir and fluid: level, colour, water or foam presence, breather and cap condition
  • Filtration: suction, pressure and return filter condition and service indicators
  • Hoses and fittings: chafing, kinks, bulges, weeping, crimps and routing clearance
  • Cylinders: rod condition, seal leakage, drift, mounting pins and end cap security
  • Pump and motor: noise, cavitation, leaks, mounting and coupling condition
  • Valves and controls: smooth operation, leaks, relief valve setting and response
  • Pressure and temperature test: system pressure, relief setting and operating temperature
  • Contamination sample: fluid sample taken, ISO cleanliness code, action threshold noted
  • Sign off: defects raised, parts required, inspector and supervisor names and dates

How to use this hydraulic system maintenance checklist

  1. Isolate and prepare the machine: Park on level ground, lower or support all hydraulic loads, stop the engine and release stored pressure before opening any line. Confirm isolation and lockout so a cylinder cannot move while you work, then record the hour meter and asset details on the sheet.
  2. Check fluid, reservoir and filtration: Inspect the fluid level, colour and clarity, and look for water, foam or a burnt smell that signals contamination or overheating. Check the breather and filler cap, then assess each filter and its service indicator, and take a fluid sample for cleanliness testing where the schedule calls for it.
  3. Inspect hoses, fittings and cylinders: Work along every hose looking for chafing, bulges, kinks, weeping crimps and clearance from hot or moving parts. Check cylinder rods for scoring and seal leakage, test for drift under load, and confirm mounting pins, clamps and end caps are secure and not worn.
  4. Test pump, valves and pressure: Run the system to temperature and listen for cavitation, knocking or whine from the pump and motor. Operate each control through its range checking for smooth movement and leaks, then verify system pressure and the relief valve setting against the machine specification and record the readings.
  5. Record defects and close out: Mark every line pass, fail or not applicable and note the reading where one applies. Raise a work order for any failed item, list the parts required such as seals, filters or hoses, then have the inspector and supervisor sign and file the sheet against the asset history.

In MapTrack, you can schedule and track maintenance digitally, by date or meter reading. Each submission is stored as a timestamped PDF against the asset record.

How often should you complete this checklist?

Run a quick daily or prestart hydraulic check on any machine in service, covering fluid level, visible leaks and hose condition, so an obvious fault is caught before the plant goes to work. Schedule the full component checklist on the manufacturer service interval, commonly tied to engine or hydraulic hours, or at least monthly for plant in heavy or continuous use.

Take a fluid sample at each major service and trend the ISO cleanliness code over time, because contamination is the single biggest driver of hydraulic wear and a rising count is an early warning long before a component fails. Tighten the inspection frequency on critical or hard worked plant, after a hose or seal failure, or when a fluid sample breaches its action threshold, and ease it only once the trend is stable.

Frequently asked questions

The Work Health and Safety Regulation requires plant to be inspected and maintained so it stays safe to use, which directly covers hydraulic systems given their high pressure injection and burst hazards. ISO 55001 expects controlled, traceable records of the work done on assets, and ISO 4406 provides the cleanliness code used to judge fluid contamination. A consistent, dated checklist that records fluid condition, leak checks, pressure tests and the defects raised is strong objective evidence of a controlled maintenance process during an audit or after an incident.

Most hydraulic failures trace back to contaminated fluid rather than worn out parts. Fine particles act like grinding paste through the close tolerances in pumps and valves, water breaks down the oil and corrodes surfaces, and heat ages the fluid until it loses its lubricating film. By the time the symptom shows as low pressure or a noisy pump the damage is done. That is why the checklist forces a fluid condition check and a sample: catching a rising contamination count lets you change oil and find the source before it wears out an expensive component.

A prestart check is a fast visual confirmation that the machine is safe to start work, covering obvious leaks, fluid level and damaged hoses. This hydraulic checklist is a deeper periodic inspection done by a fitter that includes filter condition, cylinder seal testing, pump and valve performance, a pressure test and a fluid sample. The prestart keeps a known good machine safe day to day, while the full checklist confirms the hydraulic system itself is healthy and feeds the asset history that sets service intervals.

Replace a hose the moment this checklist finds chafing through the cover, bulging, kinks, weeping at the crimp or corrosion of the fittings, regardless of age. Beyond visible damage, many operators set a time based replacement on safety critical or hard worked hoses because rubber degrades from heat, pressure cycling and UV even when it looks sound. Follow the machine manufacturer guidance, and when a hose fails, inspect its neighbours, because they have usually seen the same service life and conditions.

Yes, it is completely free. It downloads as a PDF you can keep or print as a pad for the workshop. You do not need a MapTrack account. If you want to move beyond paper, MapTrack schedules hydraulic inspections against each asset, captures fluid sample results and pressure readings, attaches photos of leaks, and keeps the full maintenance history and parts in one place. Run a quick daily or prestart hydraulic check on any machine in service, covering fluid level, visible leaks and hose condition, so an obvious fault is caught before the plant goes to work. Schedule the full component checklist on the manufacturer's service interval, commonly tied to engine or hydraulic hours, or at least monthly for plant in heavy or continuous use. Take a fluid sample at each major service and trend the results, because contamination shows up in the sample long before it shows up as a failed pump.

Isolate and prepare the machine first: relieve the system pressure and lower any raised attachment so nothing can move while you work. Check the fluid, the reservoir and the filtration, then inspect the hoses, fittings and cylinders along their whole length. Test the pump, the valves and the system pressure against the specification. Record every defect with the component and the reading, assign the corrective action, and close out the checklist against the machine's hour meter reading so the next service can pick up where this one left off.

The asset details first: machine name, ID or serial number and the hour meter reading. For the reservoir and fluid: the level, the colour, and the presence of water or foam, which are the early signs of contamination. For filtration: the condition of the suction, pressure and return filters and whether their indicators have tripped. For hoses and fittings: chafing, kinks, bulges, weeping and damaged crimps. Each item is a pass, fail or not applicable with a note, so the pattern across services is visible.
